    Most packaging problems are about protecting a product from impact. A hat is different: the threat is steady pressure. A crown that gets crushed does not spring back, and a brim bent flat stays bent. Once it arrives misshapen, it is a return.

    Depth is not negotiable

    With most products you can trim depth to save on volumetric weight. Not here. The box has to be at least as deep as the crown stands, or the lid presses down on it for the whole journey and does the damage itself.

    Structured caps and fedoras are the strictest cases. Beanies and unstructured styles pack down happily and can go in a normal mailer or even a padded envelope.

    Resisting the weight above

    A tall box with air inside is exactly what collapses in a stacked cage. Compression resistance therefore matters more here than impact resistance, which usually means stepping up from E-flute to B-flute, and to double wall for anything with a wide rigid brim.

    Stopping lateral movement

    Correct depth still leaves a hat free to slide sideways, where it will hit a wall brim-first. A simple board collar or a pair of side inserts holds the crown centred, weighs almost nothing and costs far less than replacing damaged stock.

    What measurements do you need?

    Brim width across the widest point, and crown height from brim to top. We add clearance to both.

    Can one box fit several styles?

    Within a narrow range. Across very different crown heights, one box means most of them ship badly.

    Does it need a window?

    Only for retail display. For shipping, a solid box is stronger and cheaper.

    Before you order

    Measure the product at its widest point in each direction, not a box you already use. We add the clearance and the board thickness ourselves, so sending an existing box means inheriting whoever sized it last.
    Yes. Every quote includes a print-ready dieline and a 3D render at no charge, and you can request a physical sample before production. On a first order we recommend taking the sample — a screen cannot tell you whether a box fits.
    Quantity, then print coverage. Setup cost is fixed, so the per-unit figure drops sharply across the first few quantity steps. After that, the number of ink colours moves the price more than the board does.
    On white-top board, closely — specify a Pantone reference and we match to it. On kraft the ink sits over brown and shifts warmer, so we tell you how a colour will actually behave before the run rather than after it.
    Send photographs within seven days of delivery and we reprint or refund the affected quantity. Custom production is not returnable for change of mind, which is exactly why we insist on proof approval first.
