A sleeved mailer separates the structure from the branding. The box is plain corrugated, doing the protective work. The sleeve is a printed band that slides over it, doing the visual work. Because they are separate items, they can be ordered, reprinted and changed independently.
Why that separation saves money
If you run several product lines, the usual approach means a separate printed box for each — separate dies, separate print setups, separate minimum quantities, separate stock to store.
With sleeves you order one box in volume, at the better unit price that volume brings, and print short runs of sleeves per line. Sleeves are smaller, flat and cheap to produce, so the economics work in your favour on every line after the first.
The same logic applies over time. A seasonal edition needs a new sleeve, not a new box, which means you are not left with thousands of obsolete printed mailers when a campaign ends. Our note on how packaging is priced explains why that flexibility is worth real money.
Print quality, quietly better
An underrated advantage: sleeves print on smooth solid board rather than fluted corrugated. There is no flute texture under the ink, so photographic images hold detail and fine type stays sharp in a way it does not on the box itself.

Fit is the thing to get right
A sleeve that is too tight tears going on; too loose and it slides off in transit. The tolerance is a couple of millimetres, and it has to account for the board thickness of both pieces. This is one of the few places where we would strongly push you toward a physical sample before a production run.

Can I order sleeves separately later?
Yes, and most customers do. We keep the dieline on file so repeat sleeves need no new setup.
Does the box underneath have to be plain?
No, but printing both is usually a false economy — the sleeve covers most of what you would pay to print.
What is the minimum for sleeves alone?
Fifty, the same as boxes.
