    Most packaging is bought as a size that is close enough. A product mailer starts from the opposite end: the item is measured, and the box is drawn around it. That changes what the box costs to run and how the product arrives.

    What “close enough” costs

    A box a size up from ideal carries three ongoing costs. You buy filler to take up the gap. You store and handle that filler. And you pay dimensional weight on the empty volume, on every order, indefinitely.

    None of them is dramatic individually. Together, on a product shipping in any real quantity, they routinely exceed the difference between a stock box and a bespoke one.

    When an insert is the cheaper answer

    If the product needs holding still — anything fragile, anything with a lid that can pop, anything that arrives looking wrong when it has slid to one end — a fitted insert usually costs less than the volume of loose filler it replaces, and it works better.

    It also does presentation work. An insert that stops movement in transit is the same insert that presents the product face-up when the lid folds back. You can see this done well on mailer boxes with inserts.

    One size or several

    Each size needs its own die and its own setup, so two sizes is close to two jobs. Sometimes that is still right — a single compromise box across very different products means most of them ship badly. We will price both ways so the trade-off is visible rather than assumed, and our note on how packaging is priced explains why the second size costs less than the first.

    Is a bespoke box much more expensive?

    The die is a one-off cost and it is kept on file for reorders. Per unit, a right-sized box is often cheaper to run once freight is included.

    Before you order

    Measure the product at its widest point in each direction, not a box you already use. We add the clearance and the board thickness ourselves, so sending an existing box means inheriting whoever sized it last.
    Yes. Every quote includes a print-ready dieline and a 3D render at no charge, and you can request a physical sample before production. On a first order we recommend taking the sample — a screen cannot tell you whether a box fits.
    Quantity, then print coverage. Setup cost is fixed, so the per-unit figure drops sharply across the first few quantity steps. After that, the number of ink colours moves the price more than the board does.
    On white-top board, closely — specify a Pantone reference and we match to it. On kraft the ink sits over brown and shifts warmer, so we tell you how a colour will actually behave before the run rather than after it.
    Send photographs within seven days of delivery and we reprint or refund the affected quantity. Custom production is not returnable for change of mind, which is exactly why we insist on proof approval first.
