Loose fill works by absorbing impact. An insert works by preventing it — if the product cannot move, it cannot hit anything. That is a better outcome, and on most products it is also the cheaper one.
Board or foam
Die-cut board is folded or layered corrugated with apertures cut for each item. Light, recyclable with the box, inexpensive at volume, and it presents products crisply. Right for most goods.
Cut foam is denser and conforms closely to irregular shapes. It absorbs shock as well as preventing movement, which matters for genuinely fragile or high-value items. It costs more and is not recyclable with the board, so we specify it where it earns that.
Friction fit versus cavity
Two ways to hold something still. A cavity is an aperture the item drops into — simple, reliable, right for anything with a flat base. A friction fit grips the item between board flaps, which suits cylinders and awkward shapes with no stable base.
The tolerance on either is tight: a millimetre loose and the item rattles, a millimetre tight and packers force it in and tear the board. This is one of the few places we would insist on a physical sample before production.
The economics, plainly
An insert has a die cost and a per-unit cost. Against it, you stop buying filler, stop storing it, stop handling it at the bench, and reduce damage claims. On a product shipping in any volume, the insert usually wins on the second or third order.

Frequently asked questions
Can one insert hold several different products?
Yes — multi-cavity trays are cut in a single piece with different apertures.
Is board strong enough for heavy items?
Layered board carries considerable weight. For dense items we would usually specify foam or a laminated tray.
Do inserts add to lead time?
Marginally, as they are cut alongside the box. It does not typically move the delivery date.
