Chargers and cables are dense for their size, and they move inside a box that was not built for them. That movement is what turns a scuffed plug into a return.
We build charger and cable mailer boxes around the coil diameter and the plug body rather than a stock footprint, and add a board insert that holds the cable wound and the adapter seated.
Weight is the constraint
A charger weighs more than the box around it, so actual weight usually beats volumetric weight on the carrier invoice. That changes the calculation: here the board grade matters more than shaving a centimetre off the footprint. B-flute is often the better call over E-flute for anything with a mains adapter in it.
