“Cardboard” is the word almost everyone uses, and almost nobody uses precisely. In the trade it covers at least three different materials with different prices and different jobs, so it is worth two minutes to rule out the two you probably do not want.

What people mean when they say cardboard

Nine times out of ten, a customer asking for a cardboard mailer wants single-wall corrugated — the fluted board that arrives flat, folds without tape and locks with a front tab. Unless your product is unusually heavy or unusually delicate, that is what you want.

The other two are worth knowing so you can dismiss them. Paperboard is solid, thin and unfluted, the material behind a cereal box; it prints beautifully and protects very little. Chipboard is the grey recycled board behind a notepad, rigid but brittle. Neither is a shipping material on its own.

The one specification that actually matters

Once corrugated is settled, the remaining decision is board weight, and it reduces to a single question: what happens if this box is dropped?

Light, non-fragile contents are fine in the thinnest grade. Anything with glass, electronics or real mass in it should step up. Everything after that — liner colour, print, finish — is presentation, and none of it changes whether the product arrives intact.

Why the price per box falls so sharply

Every packaging job carries a fixed setup cost: cutting the die, making the plates, bringing the press to colour. That cost is identical whether the run is one hundred boxes or ten thousand, so dividing it across more units drops the per-box figure quickly at first and barely at all later.

In practice the step from 250 to 500 units usually saves more per box than the step from 1,000 to 2,500. If cash flow allows, that first increase is where the value sits. What it does not mean is ordering as many as possible — boxes carrying last season’s tagline are worth nothing, so the right quantity is the one you will genuinely use before the design changes.

Board yield — the cost nobody mentions

Boxes are cut from standard sheets, and how many fit per sheet moves in steps rather than smoothly. A design a few millimetres over a threshold can drop the yield from six boxes per sheet to five, a material cost increase of nearly a fifth for a change no customer would ever notice.

We check this before quoting. If trimming a small amount off a dimension would move you back up a step, we say so rather than quietly charging for the waste. The full breakdown is in our note on what packaging actually costs.

    Sizing, and storing what arrives

A stock-size box is a compromise in two directions at once: too large and the product travels loose, needs filling and attracts dimensional-weight charges; too small and it will not close without forcing, which weakens the tab on the first fold. We measure the product rather than a box you already use — our guide on measuring for a mailer covers the clearances.

Flat-packing keeps a bulk run manageable, but board does not like damp. Keep it off a concrete floor and away from exterior walls, because absorbed moisture softens the flute and a softened flute has lost most of its crush resistance before the box is ever used.

    Frequently asked questions

Is cardboard strong enough to ship in?

Corrugated cardboard is what most of the world’s parcels travel in. Specified correctly for the weight it carries, it is more than strong enough.

Can I get it in white instead of brown?

Yes. The liner is a separate choice from the board structure, so any grade is available with a bleached white surface for accurate colour printing.

    Is it waterproof?

Not inherently — paper absorbs moisture. A coating helps for brief exposure, but nothing in this material family is intended for prolonged wet.

    What is the minimum order?

Fifty. That is a genuine production run, meant for proving a design before you commit to a larger quantity.

Do you keep the files for reorders?

Yes. The dieline and print files stay on record, so a repeat run skips setup entirely and is both faster and cheaper than the first.

Send the dimensions and a quantity

We will tell you which material the product actually calls for, quote your quantity plus the tiers either side of it, and include a dieline and 3D render at no charge.

    Key features

How we build cardboard mailer boxes.

    Measured from the product

We size the box around what goes inside and add the clearance it needs. That removes void fill you would otherwise buy and dimensional weight you would otherwise pay on every order.

    Colour that behaves

Process CMYK or a Pantone spot match, outside and in. We tell you how a colour will sit on kraft before the run, not after it.

    Board matched to the load

E-flute, B-flute or double wall depending on weight and fragility. We will talk you down a grade as readily as up one.

    Assembles in one motion

One-piece construction with a front-tab lock. No tape, no gun, and seconds rather than minutes at the packing bench.

    Recyclable as standard

Kraft and corrugated go in the curbside bin with water- and soy-based inks. Plastic lamination changes that, and we say so when you ask for it.

    Fifty is a real run

Enough to prove a design before committing to thousands. Pricing steps down at 250, 500 and 1,000 as setup cost spreads.

    Make it yours

    Customization options

Board, print method and finish are three separate decisions, and each one moves the price. We will tell you which are worth paying for on your product and which are not.

    FAQ

    Before you order

Measure the product at its widest point in each direction, not a box you already use. We add the clearance and the board thickness ourselves, so sending an existing box means inheriting whoever sized it last.
Yes. Every quote includes a print-ready dieline and a 3D render at no charge, and you can request a physical sample before production. On a first order we recommend taking the sample — a screen cannot tell you whether a box fits.
Quantity, then print coverage. Setup cost is fixed, so the per-unit figure drops sharply across the first few quantity steps. After that, the number of ink colours moves the price more than the board does.
On white-top board, closely — specify a Pantone reference and we match to it. On kraft the ink sits over brown and shifts warmer, so we tell you how a colour will actually behave before the run rather than after it.
Send photographs within seven days of delivery and we reprint or refund the affected quantity. Custom production is not returnable for change of mind, which is exactly why we insist on proof approval first.
